The Opportunity

ChillPod approached Wild Man Lab in late 2025 seeking engineering support for their cold plunge system. While the product had already progressed into production, the water circulation system was not performing as intended, preventing the unit from operating reliably.

With upcoming deadlines and limited resources available, ChillPod needed a cost-effective solution that could be implemented quickly without requiring a complete redesign. Our role was to analyze the existing system, identify the root cause of the issue, and develop a practical path forward that would allow the product to function as intended.

Engineering Analysis & System Redesign

After reviewing the existing design, our team identified issues within the plumbing architecture that were preventing proper water circulation between the plunge pod and external chiller system. Working within the existing product constraints, we redesigned the plumbing layout and created documentation that could be used to clearly communicate the required changes to the manufacturing partner.

Once the circulation issues were resolved, the project expanded to include the design of a new external chiller housing system. To keep costs low while maintaining flexibility, we developed a modular solution built around 4040 aluminum extrusion. The design integrated the existing chiller, an additional filtration system, and all required plumbing connections into a single assembly that could be manufactured and assembled efficiently.

Working Within Startup Constraints

One of the unique challenges of this project was balancing performance, cost, and timeline. As a growing startup, ChillPod needed a solution that could be implemented quickly and economically without requiring a complete redesign of their existing product ecosystem.

Rather than developing a custom chiller from the ground up, we focused on creating a practical solution that leveraged existing components while improving overall functionality. Every design decision was evaluated through the lens of cost, manufacturability, assembly, and long-term reliability.

With critical deadlines approaching, our team prioritized the project and worked closely with ChillPod to accelerate development. In addition to delivering engineering documentation and CAD models, we produced functional prototypes that could be used for demonstrations, testing, and industry events. This hands-on approach helped the team validate the design and continue building momentum while preparing for future production.

Results

Unlike a traditional product development project, ChillPod required immediate action. Our team temporarily shifted resources to focus on the project and help the client meet critical deadlines. In addition to engineering support, we extended beyond our typical services to physically build prototype units that could be demonstrated at industry events and expos.

By the conclusion of the project, ChillPod received a fully documented solution including CAD models, assembly instructions, manufacturing-ready designs, and functional prototypes. The result was a practical, cost-effective system that allowed the company to move forward with confidence while staying within the constraints of a growing startup.

What We Learned

Every project presents a unique set of constraints, and ChillPod reinforced the importance of understanding the root cause of a problem before proposing a solution. While it can be tempting to redesign an entire system, the most effective approach is often identifying the critical issue and developing a targeted fix that works within the existing product architecture.

This project also highlighted the challenges many startups face when bringing products to market. Budget limitations, aggressive timelines, and evolving product requirements often require creative engineering solutions that balance performance, manufacturability, and cost. By focusing on practical solutions rather than over-engineering the problem, we were able to help the client move forward quickly and confidently.

Most importantly, the project demonstrated that engineering support goes far beyond CAD design. Sometimes the greatest value comes from analyzing an existing system, diagnosing failures, communicating solutions clearly to manufacturing partners, and helping a client get across the finish line when timelines are tight and resources are limited.
